Arrow Bike engine repair: HELP

I am facing a problem in my bike for which service center guys are telling me for engine overhaul. plz read below and suggest...

Bike: Pulsar 150 DTS-i with digital display

Purchased on: Dec. 2006

Bike History: Had a major accident in aug 2007. got it repaired from an authorized service center (though not my regular service center). chasis was broken into two pieces from just near to handle. so now hava a new chasis, front rim, forks, disks, handle assembly, headlight assembly, tank, side panels tyres, indicators, leggaurd, footrest. these are the items replaced in my bike after accident. the service center guy told me at that time - that since engine was running fine, he did not open it although gearbox cover had a crack near one screw hole. i started using my bike again after around 9 months after accident i.e. may 2008. the bike was running fine. once i had the idea of using Motul 300V Factory Line Oil, on the very next servicing, the service center guys told me that there is no oil in my gearbox, i was shocked to hear that. i bike must have run around 150 km without oil or say negligible oil, of which 80 KM was a straight non-stop drive. then i got my bike serviced changed the oil. since then i am keeping a watch on my bike oil consumption. It is consuming 300 ML for around 1000 KMS and the oil turns BLACK. there is no white smoke from exhaust and there is no leakage elsewhere. and from last few months i m experienceing a loss of pick-up and drop in mileage. a lot of noise also comes from engine, jhan-jhan, dhag-dhag-dhag, gad-gad-gad. some time back i had my rear wheel sprocket bearing replaced.

Now if the engine is consuming oil, shudn't there be white smoke? and the sound seems to be coming from crank shaft (there may be play in crakshaft), service center guy tells me that my clutch plates have also worn out.
the gearbox feels very rough and dry. gear changes are hard and sounds thak-thak. i m amazed as to where the oil is going? also clutch engages with a sudden jerk.

please note: I use my bike daily for going to office and back which is around 20 Km round trip. i live in a very hilly area. lot of clutch and brake usage.

twice a week - around 200-250 kms round trip of which 150 kms straight drive on speed above 85 KMPH ocasionally touching 110 KMPH and staying above 100 KMPH for atleast 10 mins after every 15-20 mins.

once a month long drive of around 500 KMPH round trip.

although i use clutch and brake too much i dont think clutch plates or for that matter engine block piston shud wear out in 25000 KMS.

please help me .......this bike is very dear to my heart.

Hi Prince,
I can outline a few steps that may help you outline the problem in your motorcycle:

1) Check if your bike is leaking oil from the crankcase. Check the drain bolt below and other seals etc. You may be leaking some oil from your crankcase
2) Get your bike's emission test done. Check if the HC is on the higher side. This will confirm that your bike is indeed burning oil. You could also be burning oil thourhg your valves or cylinders
3) If possible, try and remove the exhaust pipe from the cylinder head. This will give you access to the location of the exhaust valve. If you see or on closer physical inspection find lots of black soot and unburned engine oil, then certainly you are burning engine oil

Hope this helps you out.

Regards,
Siddharth

@ Arnie:

1) oil is not leaking from crankcase.
2) i will definitely do the emission test. actually at the last servicing the mechanic smelled the oil and said engine is burning oil.

i will try to check the soot from exhaust valve.

Motul 300V FL s and Pulsars are not that great friends, though Motul is a very nice person

at what rpm does your bike do 80?
and is the engine getting hotter than usual??

harsh gears and jerky clutch are simptoms of less or bad engine oil

80 KMPH at around 6500 RPM..

no there is absolutely no problem of engine overheating. you drive the bike on full throttle to whatever length u want. absolute ZERO overheating.

yes harsh gears and jerky clutch means bad oil...but remember oil is getting burnt and turning black and also reducing in quantity.

CAN SOMEONE TELL ME WHEN WILL ENGINE BURN OIL. .. IS IT WHEN PISTON RINGS WORN OUT..???

^^ Most probably it is a problem with the engine, and like you said, do check the piston rings. I do not think it is a problem of the brand of engine oil.

Since you have had a bad crash before, there might be things that are not 'visible'. You might need to open up the engine. Since this bike is dear to your heart, I suggest you taking all the necessary steps, albeit will cost you.

EDIT: Piston rings keep the oil out of the combustion chamber so it might be a possibility.
