  • How to revive Yamaha R15 Fuel Pump and injector after long time storage

    After long time storage with a liter fuel in tank my bike had following problems like
    1) Battery dead
    2) Fuel Pump didnt work
    3) Fuel injector didnt work
    this will sure make a bill around 16k or more so i made up my mind to work on these parts if i can make it work then i save some serious money or else my bad i have to pay for these parts.

    The bike didnt start so i checked the battery, its dead. so i used a battery from my activa, it cranked but engine didnt start. then i checked sparkplug its good working fine. when i switched on ignition key i noticed the fuel pump didnt prime.
    Battery--- i replaced with Amaron 5 amp battery


    Note: Fuel pump removal from plastic mould is not easy try to getting help from a friend preferably do it on sunday or any holiday. get allenkey set (costs around Rs 110) and necessary tools. U need to jump the pump and injector to check it is working so see some articles in web before you start any thing. i have done every thing from help of DIYs articles like how to remove tank, how to jump fuel pump, injector etc. if u not sure about any thing get help from internet or some friend. i am not a certified mechanic or i am not telling this is the way to do it. i am desperate because i dont want to spent like 16k i worked passionately and with patience. Remember you always can give to service center if u dint have time.

    Fuel Pump

    After removing the tank empty the remaining fuel store it in some bottle. from the image above you can see the bottom of the tank the pump assembly can be removed by removing six allenkey screws.

    after removing the screws try to take photos of the assembly its positions before you make any changes, believe me you will need it when re assembling it. In the above image notice the white oval just slide it and remove fuel meter-gauge, remove its wires from the assembly keep it in a safe place . In the orange oval you will find push fit mechanism, there is three of them it will give you a headache in removing it, try screwdrivers as levers to lift the upper part of plastic from bottom one and try to put more force dont be scared it will not break it is very strong piece of plastic. when lifting do not try to remove the black pipe from its position marked in blue arrow and the pipe will allow to bend certain amount in lifting and dont over-bend (because if its damaged then i dont know if you can get that pipe alone as spare) when lifting the top part of plastic.

    and after success removing the top part you can remove fuel pump try to connect with battery just for few second it should prime in my case it got hot, so the impeller is not rotating. i took a saftey pin and try to rotate the blades. try not to damage or scratch the blades. in the image below u can see one blade if it was too hard to rotate use some parachute coconut oil and try again it should rotate freely. when it rotates freely try to jump it using battery again. in my case it worked.


    then i fitted back fuel pump in assembly and assembled the tank and connections. start the bike if engine starts then its a success. if not check the fuel injector.

    Fuel Injector
    basically it is a solenoid valve so when it is operating you should hear 'click' 'click' sound.

    the arrow in image shows a bolt, can be removed using a ring spanner if u dont have it buy it may cost rs 30. cover the hole in engine using a clean cloth so dust enters the engine.

    now connect the injector leads using some wires and touch the wires with battery terminals( use help of friend). touch again and again see if u can hear click sound if u hear it then it is working if not try to hit the injector on floor (gently on plastic side not on metal part) and it started working for me. After 50 times of jumping the injector and some hitting on ground then click sound was clearly audible. When u hold it you feel there is a movement in injector every time the wires touched the battery terminals.

    then connect the injector to the bike wiring and this time assemble tank put new fuel from bunk(dont mix the old fuel with new one) about 3ltr or more in tank. Now get the bike to shade and injector away from bike, now start the bike notice the spray of fuel. it should spray fuel. notice the spray pattern atleast it should be symmetrical if it is not then remove injector and clean thoroughly the orifices using alcohol. once the spray is symmetrical then assemble the bike check every connections, and start the bike give it some time it will start.

    these things i followed and i made it work, have some patience and it should work for all if the problem raised from storing the bike for long time. the petrol degrades and becomes as a sticky less volatile fuel which made the fuel pump and injector struck. it took 5 days to make it work since i used to see DIYs and articles about fuel pumps and injectors then work on my bike.

    These things u may never be sure of are changes in Fuel pump pressure ,flow rate in injector , minor changes in A/F ratio unless you have a awesome garage equipments or test at service center. good luck .

        Hi tanmay, give me time till this Sunday. Photos are in my old computer. I will upload those with some graphical diagrams to jump injector and other stuff . So that it will be easy to do by yourself.

            hey thanks a ton mate. I was about to clean throttle body and googled up your thread. Hope you have atleast those section to give me rough idea. Rest I will reupload the pics when I open. I am in a bit dark here, your photos would definitely help.

                It is going to help a lot of people.
                I have jumped injectors before but not the fuel pump.
                You've mentioned that the terminals matter, can you tell me which terminal to connect where? The color on wires should be more than enough to explain.

                Also, my fuel pump 6 allen screws are jammed, not stripped but really jammed. I used allen key and it twisted without stripping.
                I am amazed that such heavy torque couldn't open it. I am going to find a better quality allen key soon and see what happens, till then I am going to be stuck with sediments if there are any.

                      I know it's an old thread, but this maybe of help to someone.

                      You need to remove the black retaining clip that holds the fuel filter in place.
                      Once done you can squirt some WD40/Chain cleaner and or ATF (Auto Transmission Fluid) let the motor sit upside down for half an hour, then try it with your battery, mine tried to spin but wouldn't, so I reversed the polarity, it took a few attempts, but now it spins perfectly.

                      I couldn't see the vanes to try and manually turn them.

                      I had some sand in my tank, not sure how it got there, maybe from the petrol pump?

                      Anyway I'll put it back on the bike today and fill fuel tomorrow, hopefully it'll work.

                        Hi guys. Before 2014 I was in Jammu and I use to ride my bike daily. After August 2014 I shifted to Pune and my bike was sitting idle in Jammu for a whole year. On August 2015 I went back home to Jammu and started the bike for the first time after a year. The bike started, I took a small ride inside my parking lot and parked it again. Next day when I tried to start the bike again it did not start. Took the bike to the Yamaha dealership and found that the Fuel Pump has gone bad. Had to change it with a new one for a whopping 10,000 Rupees .

                        Now Today something similar happened to my bike. I Ride my bike here in Pune everyday to the office and back home. But suddenly the bike started stalling on low revs, so had to ride fast on high rev. But now the situation got more worse. The bike hardly runs for a Kilometre and stalls and then it doesn't start at all till the bike (IDK what part) cools down.

                        Took the bike to the dealership. He told me its the Fuel Pump and a new one will cost Rs 10,000.

                        He told me he tried cleaning the fuel pump (he cleaned it with that Air Thrower thing and Bike's chain cleaner as well), I think he should use WD40 maybe.
                        He also tried a new fuel pump relay on the bike, but didn't help.
                        He tried a different Fuel Pump also from another R15 which came for servicing, THAT WORKED.

                        Now I have a doubt. If the bike is starting and running for a Kilometre at least, that means the Fuel Pump is still alive.

                        I don't know what to do now. PLEASE HELP ME IF SHOULD I BUY THE NEW FUEL PUMP?

                        A few solution that I have read on this post are -

                        - "For the present problem empty your tank fully and fill with fresh petrol of 1 liter ,and add System G available from BP,and ride around...after 20 Kms ride ,add another 1 liter,and add System G additive which is meant to cleanse the system, and drive normally...Never leave any Petrol tank with Petrol, if you are going to park the Vehicle."

                        - "My bet is that its the fuel pump relay which is acting up and not the pump. The fuel pump will either work or not at all, if its working when its cool outside means its in good shape. Get a relay from another bike to test it out first before you go buy one, just in case I am wrong."

                        - "The issue that occurs, in my own words, is when the engine gets heated up and you switch off the engine, it refuses to start. Its not because of petrol, nor starter, not fuel pump etc etc etc. The issue is of the bike's electricals.

                        Check your wiring harness. I have a serious doubt that a wire near the ECU is shorted. Fix it, and your issue would be resolved."

                        - "Doubtful. Actually, the vapor lock will not occur in the fuel tank. Vapor lock normally forms near heat source i.e. where the fuel line is exposed to engine heat. Since the fuel pump on the R15 is inside the fuel tank it is highly unlikely that the fuel pump it self is having a vapor lock. The most likely place where the vapor lock is forming is between the fuel pump and the throttle body. Therefore, the line between the fuel pump and the throttle body needs to be checked and isolated from heat."
