Cylinder kit can be done I guess as I have seen many fiero's running on Apache 180's kit. About the tci unit or whatever, I have no idea. You might wanna check with some experienced mechanics. If you are in Bangalore I could guide you to some trusted mechanic.Everybody has their own version of TRUTH!!!!!!

Re: Upgrading apache 150 engine to rtr 180
Hi Godsonkm. I myself did Apache 150 - 180 conversion for my 2006 Apache too. The RTR 180 kit is straight fit on the 150 and since the stroke length is same, don't need to change the bottom end - crankshaft etc. However, the intake and exhaust port size is larger for 180 and while you could get porting done to match the port size, for better performance I bought a new 180 head assembly itself. Also, 180 has a larger dia exhaust system, using 150's exhaust will rob the high power and engine struggles beyond 7k rpm. The TCI unit is also plug and play, no wiring changes required. However, new 180 TCI do not have the TPS connecter anymore but I am using it without any issues. List of changes I have done:
1. RTR 180 bore + piston kit
2. 180 head assembly
3. 180 carb - BS29 (red cap)
4. 180 TCI - Green colour
5. 180 exhaust system
6. 180 foot peg assembly (to fit exhaust as mounting point is different)
7. 180 engine top mounts
8. 180 chain sprocket set
9. 160 swingarm (optional - to improve high speed stability)
10. 180 cam chain tensioner
11. 180 oil pump assembly
12. 180 intake manifold flange (larger diameter)
No electrical modification done except TCI unit, the bike pulls like crazy and does 130+ speeds on Speedo now.

Since you own Apache 150 you can go for 200-4v head & bore which is almost direct fit instead of 180/160 cylinder head+bore configuration. My friend has already done this modification for his Fiero which is running with 180bore+200head configuration.
By the way where do you put up in Bangalore?

Thank you and sorry for delay in response. I am in Hormavu Agar. Where do you put-up. Lets catch-up some time. I am also looking for a mechanic to do it. I knew Mechanic Rajesh from Zen TVS who was a pro but not in touch since like 10 years. he had worked on the legendary Fierro V-twin project and also worked on many Apaches in this forum. If I remember correctly he was also recommended by Joel Joseph for his expertise.
Request to all forum members, if any one has the Number of Rajesh please do share.
Additionally how are the vibration with new Bore X Stroke Combination.M.R.B

Apologies for the late response. Saw the thread now. I got the parts myself from the tvs service centre and gave it to my mechanic. It was all done in phases. First the cylinder and head and IDI unit, followed by the exhaust and rear foot pegs, along with the brake pedal and gear shifter. I am in Bangalore too, let me know if you want to know anything. RTR160/180 share most of the parts with the 150, so it's just swapping of parts required. Btw I replaced the entire head assembly, you could go for porting of the 150 head to increase the valve size. Since I wanted a reliable and trouble free experience, I swapped the head.
Rough costs: engine head + cylinder assy: 10k, exhaust: 7k ( I went for a used one for 2.5k), rear foot peg assy: 1.5k, rear brake pedal: 0.35k, gear shifter: 0.4k, gear shifter shaft: 0.3k, IDI unit: 1k.
