I understand your points. I'm a proud owner of FZ25 and honestly I joined xBHP after purchasing the Fz25 based on reviews of Powerdrift, Motorbeam and Zigwheels. Now I honestly dint ever notice any weird sound. I got to know about the rattling only when I read it here and then paid attention and did find some. So i feel thats just the nature of the engine and normal sound. It's not a defect or build issue. I can say this considering the history of this engine. Its not a new one.

1. The broken alloy thing can happen to both fz and duke, they are all lightweight alloys. With that being said, I have also seen many bent alloys and broken ones on the fz, and bent ones on fz25, badly bent.
2. I found the Fz25 to be a better motorcycle in the city, but once you are out on the highways, Duke is just way more fun !
3. Reliability more or less depends on the rider, there are a lot of changes with the BS6 motor and it has become very refined. My friend is in the same dilemma of fz25 vs duke200 vs rtr200 and I have test ridden all these bikes just a few days ago. The Fz25 I took on test ride was a bs4 though. Only Duke and RTR remain as options now.
4. Duke is comfortable for a little over 5'8. Friend is the same height.
5. That you will have to check, but generally KTM replies to mails and complaints promptly.
6. Duke 200 is very different from the 390 and has way lesser issues. Also the spare costs are very cheap compared to fz25. (reason why fz25 was ruled out for my friend)
7. The gearbox was slick and good on the test ride motorcycle and I expect the same later.
I have ridden BS4 duke for quite sometime as a few friends own it, and it has been a good experience so far. One of them is at 90k kms and going strong, the other one is getting an engine overhaul at 120k kms, reliable enough.
Other motorcycles I would recommend - NS200. We ruled this out from our list as it didn't have a dual channel ABS and you here don't want a pulsar brand.
Maintenance is way cheaper on a KTM200 compared to a FZ25. Although KTM does have more parts being a liquid cooled motor, the parts are cheap. For example in the long run, block and piston set of FZ25 will cost you 6k+ while that is a mere ₹2.1k for the KTM. In regular servicing costs, both are similar and cost of oil and air filter is same. Throttle cable, brake pads, and stuff like this is way cheaper on the KTM. Example brake pads cost ₹900+ (rear) on fz25 while it's a ₹260 on the KTM.
Also, KTM is a much more fun to ride motorcycle, don't look at those 0-60 figures. I agree FZ25 is faster at 0-60 and maybe 0-100 but the difference is slight and the story ends there. D200 has a big edge in the handling department.
PS. my friend is upgrading from a CBR150R.

My daily commute distance is 40 km a day which includes 50% city driving & 50% highway driving. The roads are a bit bad in some areas. And planning to do occasional short rides also of about 150-200 km and that's it.

7- Any hard gear shifting problems? Hows the quality of the D200 Gear box and clutch?
