                  Its been long time(More than 2 years) I haven’t posted on the build details and our experience on RTR 2004V swap on old Fiero/RTR-160 and 180 platforms. Getting a lot of PM’s on this modification.
                  As of now I have clocked more than 20000kms(Commuting and touring) with the 200cc 4v setup. I would say its much better than stock 160/180 2v setup and reliable.
                  For those who want to go for 200 4v setup for their existing fiero/RTR 160 and 180 here is the summary of the build.

                  1) Engine(Cylinder head and Bore kit):
                  You can go with either Direct RTR 200 4v head with RTR-200 bore kit(Costs around 2.4k) or you can use existing 180cc piston by machining the piston pockets and shaving the cylinder head to match it to 180cc (@gixxer_junkie has done this before going to 200 borekit). For RTR 160cc you might have to upgrade your crankshaft to that of Fiero/RTR-180 to match the CC to 200, if you want to retain the 160cc crankshaft, then you might need to upsize piston to 69mm approx. to match 200CC cylinder head.

                  (**My suggestion would be go with RTR-200 CC(66mm piston) bore kit, as you would get OEM reliability without shaving/skimming cylinder head, Even Gixxer_junkie is running on this 200cc bore kit now**)….
                  Kindly refer to this link for RTR-200 parts manual https://www.xbhp.com/talkies/motorcy...xperience.html and all the parts mentioned in Cylinder head and bore kit are needed including timing chain of RTR-200.

                  Note: For RTR-200 bore kit on the bottom of bore kit you need to make the holes equal, where we add dowel pins (As two holes are smaller than other two) and the bottom packing kit need to be of RTR-160/180 2v with minor mods to match bore and crank case as the lower packing is bit different than RTR-200 and might not match Crank case.

                  Also, oil routing from the crankcase to cylinder head to be re-routed. Since RTR-200 has internal oil circuit to transfer oil to cylinder head. So, we need to re-route the existing line as shown in this link. https://www.xbhp.com/talkies/motorcy...erofx-478.html

                  2) Engine(Crankshaft):
                  For RTR-180 and fiero you can directly swap the RTR 200 setup as the stroke length is same as RTR-200. For RTR-160 owners you might need to swap the Crankshaft of RTR-180 or need to upsize the piston size to 69mm which might end up in further complications.

                  3) Clutch assembly:
                  On the Clutch side you can go with RTR-200 2.0 Slipper clutch which is a direct Bolton on existing RTR 160/180, for fiero you might need to change the clutch side casing (refer to RTR clutch modification done by gixxer_junkie). There are two parts needed if you are going with Slipper clutch addition a)Clutch bearing of RTR-200 b)Slipper clutch assembly of RTR-200 4v 2.0(NF070010).

                  4)Intake and Exhaust modifications:
                  As the intake and exhaust valve sizes has almost doubled due to 4V setup (In-24.** mm and Ex-19.** mm) the air intake and exhaust output will be more. Currently im running on BS-29 CV carb setup( Main 120/117 and pilot-17.5/20), before this went with RTR-200 carb which was notorious for Stuck butterfly valves and almost gave me heart in mouth moment when was on highway speed, not sure people has reporting it with karizma, as it also same carb manufactured by keihin. So currently sticking to Mikuni carb BS-29 as of now, you can go with BS-32(pulsar 220) with little modification on intake manifold (increase inner dia to match carb size).

                  -For Exhaust initially went with 26mm setup of RTR-160 which was super restrictive and Later bought a RTR-200 exhaust from junkyard, but was affecting Ground clearance. So Currently running on 32mm inner dia custom bendpipe on stock RTR-160/180 muffler with Catcon to keep bit of back pressure. Which is running perfectly fine now.
                  For further mods, got hold of a newish RTR-180 exhaust from junkyard and planning to remove the catcon from same and modify/alter muffler internals for better flow.
                  **most of you may suggest why not to go with RTR-200 exhaust directly and why to fiddle with RTR-180/160 exhaust. Since I tour frequently wanted to keep stockish look and with bassy 200 exhaust it grabs some attention on road which I don’t want

                  -For Airbox I tried to use RTR-200 airbox, but it doesn’t fit directly & might need to chop/grind few point in chassis, so left that idea as it near chassis stress points(interested ppl please check out chassis design of RTR-200 and RTR-160/180). Currently I’m running on Stock airbox of RTR 180/160. planning to do some air intake modifications to increase flow.

                  5)Ignition:
                  Currently running on stock RTR-160 ignition (TCI and ignition coils), which is running perfectly fine, thinking of switching to RTR-180 TCI as im running on RTR-180 crankshaft.
                  Gixxer_junkie is also running on RTR-180 TCI which he has done it long back before 4v setup. In both cases it’s working fine. So nothing to change much over there.
                  **Few might have question why not RTR-200cc TCI?.. we have thought through that, but it runs on DC setup and with 2.0 version it’s a bit headache.. So running on RTR-160/180 TCI’s.. I think ignition coils can be upgraded though, haven’t tried though (might lookout if its same design as earlier RTR)
                  6) Oil cooler setup:
                  Bought complete oil cooler setup of Avenger-220 from junkyard, but kept on postponing due to do it along with exhaust setup(planning to go with custom external oil lines). For those who are interested can refer to mod done longback by gixxer_junkie.
                  So, with all this mods, you might ask whether its worth?? Yes, I and gixxer_junkie(Except slipper clutch setup) has been running this setup from more than 2 years and its reliable as stock.
                  How Much???--> This depends on you. we sourced most of our parts (except bore kit) from Junkyard & lathe to keep our costs in check. You can connect with your mech if he can source these parts for you, as its difficult to judge the engine related parts which might be hit/miss. So, with Mechanic you might have possibility to replace/return damaged parts.. Happy Modding!!

                    I need to get the registration renewed for my Fiero. The bike was registered in Kerala in 2000 and the registration expired in 2015. Any reliable person to get it done in Bangalore (KR Puram RTO) would be helpful. I stay in Marathahalli. Thanks

                          Bro, try another bike's part. Ask the mechanic or spares shop if the worm from Suzuki Zeus or Heat or even MaxR will fit.

                                Hi guys, I own a suzuki fiero which is in running condition,I want to restore the bike to showroom condition.
                                Most of the parts are intact just need to repaint .

                                I want to install front disc break.which bike's disc can I use(I want to use original front mudguard of fiero).
                                I want to replace carburator, where can I get original one ? (or any alternate one which suits perfectly)
                                2.I need Speedometer assembly.
                                3.side body panels have some cracks,Is it possible to get body panels anywhere(original used ones also fine).

                                Please suggest/contact address of any good mechanic who can restore fiero well in Bengaluru.
                                I stay in Bengaluru.
