You were spot on Sibun! It was indeed the choke thingy playing here. The mechanic immediately told me its the choke after inspecting my vehicle. He also said tappet adjustment needs to be done too as it was having a slight khad-khad sound when the engine becomes hot. Both issues fixed and bike is as smooth as butter now.

Its the choke cable that is playing havoc. Just change the choke cable and also open the choke piston and if rusted change it. Change the cable and choke piston as a set and your problem will go. The problem what you have mentioned is know as dieseling. Due to excess fuel due to choke remaining open the engine runs like diesel engine firing due to heat. Just change the choke cable and choke piston set. Carburetor (most likely candidate):
1. Carburetor cleaning : Jet's air, fuel & air-fuel mixture passages (inlets/outlets)
2. Carburetor mounting clamps for Vacuum leaks
Spark Plug:
Service age, condition & need for replacement.
TPS:
Check TPS readings are within recommended range between 0-throttle & full-throttle.
Throttle Cable:
Free movement/return of throttle cable @carburetor end.
Air Filter:

First check if the accelerator cable is sticking somewhere. Replace it if its too old. Second, check if there is any vacuum leak in carb. This started happening all of a sudden. I think that the AFR screw was adjusted before when the engine was not at its optimal working temperature.

Whenever you grease or change race bearing set let the cone settle down, it's just like taking care of a newly assembled engine, if you wash it instantly after gettin new cone set the water could seep into the newly filled grease and hence make it unaffective, just let the balls in the cone set make there own way, and if you wanna wash your bike even after sometime never point water hose directly towards con set.

Three cone sets in just 60,000 kms that's quite fast, i can't say about other bikes but mine is still perfect after 45000kms, whenever the need arise to change the cone set, clean the area properly with some solvent and then go for water proof grease, and after getting new cone set, ride sanely for few hundred kms and don't pressure wash your vehicle.Originally posted by easy_rider View PostThanks for the response Neil.
