Sorry to rekindle this thread, but a lot of time has passed since I was last on here. In one word - life happened.
Now, circumstances have reunited me with my Shaolin. Not sure if this is the right thread, or if I should make a new one (mods please decide)...
In short, I've (re)kicked off my lifelong project to restore the Shaolin to its stock condition.
Engine
Before I boarded it up to live and work abroad - luckily - I'd rebuilt the engine in 2010 with a technician who was the last ever TVS-Suzuki service manager here in Goa. I'd procured an original bore from Grant Road in Mumbai. And kept the original bore for future oversize piston installations.
Running
Every annual holiday, from 2012 onwards, I would make a point of starting the Shaolin, letting it idle for a couple of hours, and then riding it around on a temporary bottle of petrol/2T to satisfy my soul. However, from about 2019, she lay dormant. Wouldn't even as much as cough or sputter.
Finally, after a lot of searching, I found a passionate but erratic mechanic who was willing to painstakingly troubleshoot.
Restarting and Electricals
While troubleshooting, we figured out that the problem was the CDI and some faulty wires that kept shorting it. So we got a new one (SWISS) and used up a Swiss-brand wiring kit from my kitty of spares that I've been collecting since 2009!
Happy to report that as of February 2026, the bike is a one-kick starter and potters around very happily every day!
Carefully rationing spares
The aforementioned 'spare-part collection drive since 2009' means I have a plethora of spares today. Some bought from fellow XBHP members who charged me a premium back in the day, and then took a lot of offence because I didn't install them right away! (Don't so much mind the premium price, but the policing of the parts going on my bike was a bit off-putting)
Nevertheless, thanks to my persistence and a few wise voices on the art of collecting spares (some are still on this group, so thanks). I'm in posssesion of:
- All clutch repair spares (a few TVS, a few aftermarket)
- A spare unsleeved block that can be bored to fit the 2-3 oversized pistons I've collected. (This is the original one that came with the bike.)
- A crankshaft and con rod set (Brand new TVS)
- Brand new carburettor (Mikuni, Original TVS Packaging)
- Still-in-box Pricol meter set with gear indicators
- A spanking, shining new silencer (OEM)
- Original tank that I finally installed after keeping it for years in storage.
+ I have a few other bits and bobs that I've collected, such as another spare wiring harness, CDI, clutch and pressure plate sets, oil seals, fork tube and springs, rubber parts etc. along with loads of duplicate parts such as panels and metal mounts that guys sell on Instagram etc.
Passing and Insurance
Most importantly, I managed to get the bike road-legal by following the proper process: going to the RTO, paying the fines for the previous lapsed period, insurance, PUC, and inspection, and then getting my passing until 2031. Insurance was easy to get through Digit - it's always going to be third-party only.
Next steps
Mechanics' interest and commitment permitting, plans are afoot to continue restoration until the bike looks as close to stock condition. Once done, I'll go back to the engine and look to see how I can refine it and get a little extra performance from it, albeit, I don't want to indulge in putting chambers etc. Whatever is possible on the STD Piston set-up.
If folk are interested, I'll post some pics of the spares or bike.
Until the next update (which hopefully will come sooner than 15 years), ciao 2-stroke lovers.
