      I did all that solo ride to Coimbatore from New Delhi and back.. 5200 kms in total in total of 7 days.. 5 days riding and 2.5 days stay

        Alrighty, so you're telling me you did 5200kms in space of 7 days. Thats really nice, but did you service/periodic check the bike yourself at every 2000kms?
        I guess ASCs are all over the country, so you shouldnt have had a problem that way, but it sure would be nice to be DIYing it like adjusting tappets/valve clearence, oil change, airfilter/spark plug clean, etc etc. Its just my opinion though, I would DIY my zimmer, rather than get it abused at the hero stealerships for a price.

                  Fellow rider [MENTION=14688]veryhiphop[/MENTION] had put the Pulsar220 oil cooler guard on his bike.

                      ideally there is no adjustment but if there is lot of slack it can be pointing towards a certain/future issue..

                          bleeding can certainly help.. how old is the fluid ? year/kms ??

                            Completed 2 tankfuls today. (I mean over the last 15 days )
                            Only city riding. Mileage was a decent 43.1 kmpl.
                            Got a $5 head? Get a $5 helmet.

                              If the freeplay has reduced it either means the pads are worn out or the pressure to the calipers has reduced. I had the same problem with the rear disc brakes, more freeplay while depressing the brake lever.

                              In my case the pads were good to last another 5k kms, however the pressure in calipers had gone back to the reservoir, during removal of the rear wheel.\
                              It could be the same case with yours too, try the following steps and am sure it will work.

                              > Open the front brake reservoir, remove the plastic washer and even the rubber seal(Don't know what its called).
                              > Your front brake reservoir may contain Dot3(RED) or Dot4(Yellow/Golden) fluid so keep a bottle of the fluid handy.
                              > You would now be needing to bleed the system to improve the flow and bring back the pressure to the calipers.
                              > There would be a bleed nut with a dust cap fitted, open it and connect it to a rubber tube then and to a empty bottle and loosen the nut just a little.
                              > Depress the front brake lever slowly and you will see brake fluid coming out of the bleed outlet, ensure that air bubbles if any stop as this is the possible culprit, and at the same time check to see if the reservoir level has reduced, if so top up to upper level.
                              > Repeat above bleeding step in case you suspect more trapped air and stop when all is fine.
                              > Remove the tube to bottle from outlet and tighten the bleed nut and wipe off area clean with dry cloth.(BRAKE FLUID CAN BE DAMAGING TO PAINTED SURFACE). Refit the dust cap.
                              > Now is the most intricate step, depress the lever to pump back all the lost pressure to the calipers. Also ensure reservoir is now with sufficient fluid quantity, top up if needed.
                              > If you notice the brake lever losing it freeplay, all is good and issue is sorted.

                              >In case the above step has failed, it means pads need replacement.(Check wear, alternatively look to see how many kms its run since fitment, nissin pads normally last a good 25k kms)
                              > There could be other reasons too, which im not familiar and am sure [MENTION=28527]sibun[/MENTION] , [MENTION=41586]Divya Sharan[/MENTION] , [MENTION=27501]rreneav1987[/MENTION] , [MENTION=37035]ashwinprakas[/MENTION] and other experts are aware and will be able to guide.
