Thanks a lot bro!

The reason for leakage is stored petrol in the tank (about 250 ml) for 6 months which corroded the metal.

Yes. the leakage is from the front underside.

if oil level & quality is ok, then the AFR needs to be checked. the colour of spark plugs displays it clearly. if its brown, its perfectly ok. also, the mileage reveals a lot. with the fuel knob 'OFF' the bike should run for at least 1.2 kms. (max 1.4 kms)

if AFR is also ok, then the valve clearance needs to be checked (Tappet settings). it should not be too tight. a free movement of around 3mm will suffice. However too much free movement will produce 'tik tik' sound.

if this is also ok, then clutch plates need to be checked.

My question is will the UG 4 tank fit into UG 2 model?

Do I have any other alternative?

Ask for adjusting the AFR ( Air fuel ratio) locally it is called the vacuum screw. That is, the main culprit when the engine and carb is overhauled.
My pulsar was having similar issue. I am using pulsar 150 UG 4.5 version and have done 60 k kms. There was also some sort of continous mis-sparking sound from the silencer while bike is in motion after releasing the throttle and clutch not engaged.

I got it checked at many mechanics but no one was able to resolve the issue, finally an expert mechanic at bajaj service centre tuned the carb and the noise of mis-sparking was gone, he also recommended removing the mud cover from below the engine to allow proper cooling by air flow, the spark plugs were also changed to champion by service centre itself along with the oil change. The heating problem too went away after this.

My pulsar still reaches 130 kmph without any modification and every part in original, takes some time but it reaches that speed with a single rider.

I would recommend you to escalate the issue to service centre. I know they are careless but have faced more pulsars than anyone else.

I am not sure whether it is the same issue with your bike but hope it helps.

Have a great ride.

This is my first post on the site and I have a Bajaj Pulsar 2003 150cc bike which I brought a year back and I have fixed most of the problems myself and with help of some local mechanics,

First things first,

I have changed the below parts on my bike,

Changed the spoke wheels to Mag wheels (Stock Pulsar mag wheels - model unknown)
The Front suspension in order to fit the mag wheels.
The shain and sprocket as the old one did not fit with the new mag wheels
Handle.
Petrol Tank
Changed half silencer as the old one was burst
Carburetor as the engine was turning off while at slow speed or at rest.
Changed all the cables and the plug as well as the previous owner changed the piston.
I keep changing OIL at equal intervals every 2000 KMS and use all oem parts if needed.

The Main Problem

The engine gets heating up so much that I can feel it when I wear sandles are slippers on my feet for a short distance of 30 KMs

I did not have this issue earlier but i am facing it now can any one suggest what is the exact problem.
I have taken it to multiple mechanics showrooms and now body can fix my issue.

Thanks a ton
