Lokesh027 thanks for the update and pics. btw did you get the oem engine mount bushes ? how much did they cost ?
i am not sure if that spark plug is the correct one for the activa.. y not stick to the stock champion or ngk.
as for the run in just let the scoot idle for a minute every morning and then just ride it normally. if possible just take it for one longish 30km non stop stretch at speeds of around 40-60kmph.

The engine mount bushes costs Rs.25 each. What should be the cost of original Honda bushes, Rs. 30-35? That should be OEM otherwise we will come to know within few months.

I believe bosch spark plugs perform better and the electrode tip do not wear early, same plugs are used in Discover 100 for past 17-18k kms but still looking good. NGKs have thicker electrode than bosch. Lets see how this one will perfrom.

I have no idea on the cost of oem bushes.. that's why i asked you.
i haven't used the bosch plugs because i can't find a reliable source to match a compatible plug. the stock champion plugs have never caused an issue for me. I do have a few brand new ngk's lying around that i am yet to try.

That's some serious discount you got !
You got the complete oem valve kit for 395??!
and a 30% disc on the piston?! btw, do you know how much does a usha block+piston cost for the activa/dio ? The oem from honda i think costs around Rs.2500.

Please feel free to comment on below. This will boost our knowledge and help to correct our mistakes. I think this is going to be useful for other members looking for engine work.
I will update the costing part soon.
Old parts:

Inlet and Outlet valves

The valves are really worn out. By the way will advice you to change the fuel station as you can see the gummy residue on the valve. Else use SYstem G from IFTEX for your bike.

Observe Inlet Valve is totally worn out

Bike was running with leaking compression for a long time. Otherwise this much valve wear i haven't seen till date. This time take care that tappets are adjusted by using feeler guage.
Old spark Plug. It was NGK, replaced sometime back 8000-10000kms.

Nothing much. Is shorted from long back because of engine burning oil. Otherwise plug would have lasted long.
Piston Standard size

USHA mark inside

Piston indicates it was slapping inside bore. Which indicates that bore was also worn out. Good that you went for reboring. There are clear signs of blow by and also piston slapping.
Old Engine mount bushes:

Lathe work:

Rebore.
Check those clearance. What do you say?

The Guy who has done the Re-bore has done an excellent job. The clearance is a little tight as with most Re-bore. Will give better compression than new bore. Take care while running in and extend the running in till 1500 kms.
Head job done

Spark plug threads are rectified now.
Valves are properly seated.

Indicates the spark plug threads were ripped apart because of excess tightening. What the lathe guy has done is drill out the existing spark plug hole and did it oversize. Then he used a mild steel plug socket and fit it using threading on the cylinder head using araldite. These plug sockets are available in three sizes. This is the first oversize. Have done it on my Joy.

New Parts:

Usha 0.5 piston

Usha logo, I hope this is not a fake one.

The packaging looks original to me. But why did you go for 0.5 size when you can go for 0.25 size. As for my experiences in the Hero splendor series engine once you do 0.5 size mileage and the sound changes. I do not know the activa engine but guess it will be no different as it is also horizontal engine. The horizontal engine do not perform the same at 0.5 size over. Maximum you can go is for 0.25 size and then new bore. Run in and after that check the mileage.

New spark plug. Bosch this time

Your bike has CR6HSA or PRZ9HC plug which both are hotter than this UR4AC. You should use those. This will cause increase carbon build up.
This is the plug for Splendor/passion/joy.cd dawn/ cd 100 ss etc. Their OE plugs are UR4AC, CR7HSA and PRZ7HC.
Jaso MB Honda Engine Oil.

COuld have used Normal Jaso MA 10 W 30 oil as the MB oil has molybdenum friction additive which will prolong the run-in process.

Replies in bold and in red. I would like to say that the mechanic where you did the work is very good and knows his stuff. Continue with the same mechanic. Seeing your work remembered that will have to work my sister Pleasure as it has started to smoke slightly. Also sometime ago my cousin brother was using it and it has really screwed the engine. Very soon work will be done and lots of photos here.

sibun , long time no see man
same reason why i asked him to stick to the stock plugs.. these local mechs and shops will just push whatever they want and most of the times spark pugs = bosch - i am yet to see another being sold at the local shops. that's why i had to ask you to procure the ngk's for me (btw am yet to use them on my dio)
you had the same question on the rebore.. i am yet to see a local mech or a lathe guy rebore in increments of 0.25 , they always directly jump to 0.5
But again 0.5 will not cause any issues from what i have seen on the splendors and activa's, maybe a small drop in mileage.

btw, i'll also be replacing some parts on my dio (touch wood the engine is purring perfectly and hasn't developed the bad habit of smoking ), though the clutch shoes and springs are definitely due for replacement. I'll probably replace the clutch components and the drive belt along with the ngk plug in a couple of months. Maybe also the engine mount bushes since its been 8 years. Not driving it much these days and its mostly been used by dad for short runs ever since i picked up the duke.
I am also impressed with the exide xtreme maintenance free battery, its been 2yrs and 4 months now and it hasn't shown fatigue or given up yet (even in the early morning cold, dads fires it up at 445am everyday).. considering that in the past 6 months it was overused (at least 10 starts a day but distance covered would be only around 6 km in total, with maybe a couple of longer rides inside the city)

I am here only man. Was not active due to some family problems.

Bosch plugs are also excellent and presently my joy is running on them. The advantage of Bosch plug is that they do not get shorted easily like ngk or champion on slight engine oil hint.

As for reboring here lathe do it in .25 size. Only when bore is too much worn, then only they go for 0.5 size.
While normal people cannot feel the difference but I have felt the difference. In splendour the idling is not smooth. On idle you can tell which is re bored and which has new bore. Moreover power delivery doesn't feels smooth like splendour.

My pleasure is running fine. But when these cousin brothers use it they really abuse them as a result bike is smoking.

My pleasure is running on amaron. But the battery on joy is amazing. That is the amaron alpha series which is six years+ old. In terms of kilometres well past 1.5 lacs km.

Thanks for your feedback. Your experience will be helpful to pinpoint any mistakes. Mostly, my sister is riding the scoot all the time and till now only 51750 kms were clocked in 9.5yrs but now the daily running has increased and so went for engine work.

Even I feel that he has done excellent job. It is performing like new. The old valves had started wearing off since last 10000 kms, valve clearances required adjustment very frequently. Then from past 7000-8000kms changed to Shell fuel station. So we should use the fuel additives every 10k kms for cleaning that residue.

I had asked this same question to that mechanic. He said they usually go for 0.5 then 1 size, while 0.25 & 0.75 are not easily available.

The spark threads were ripped off because of tightening when the engine was hot. Long time back the current coil was replaced at ASC and they left the plug loose. I realized some hissing sound coming because of leaking compression and I went back to ASC where they fixed the plug back. Then next time, plug was tough to remove.

In hurry, I was only able to get UR4AC. Other option was PRZ7HC. I will post pics of this plug after riding some 500kms, then will go for new recommended plug from ASC.

Sometimes, I refer to this chart for heat range but when i see the service manual of discover, it contradicts. The image below is from service manual from discover 100. Surprisingly both recommended plugs have different heat range.

TATA Green battery on this activa is just refusing to give up. 3years 2months and still going on. This battery was abused well because of starting issues due to compression loss. Infact, this battery was offered as free replacement against MINDA maintenance free battery which was purchased in April 2010 which gave up after 1year 5months. After then TATA Green is doing its job. Just regular topup required.
Just saw this bill and remembered

My personal choice is to never use the 'premium' petrol sold at any outlet.. be it BP, IOC or shell. Stick to normal fuel.
Regarding additives, I have been a happy user of the iftex system g additive. I only use it for one full tank after every 3 tankfuls.
But on fuel injected vehicles, it does seem to make a little positive difference in the smoothness/throttle response.
the past week or so, i haven't been able to procure the system g additive and it seems to be out of stock at every petrol bunk ive asked for. sibun .. is it still available in your city ?
I still have a bottle left, but would like to stock up and also another friend wanted a few bottles.

Regarding the plug specs, yes bajaj uses 2 slightly different plugs on the dtsi engines (i remember the pulsar 220 has a similar setup).. they are not the same (though some have used same plugs on both sides without issues.)

Hi Honda experts,

I have a Honda Active 2009 deluxe model with Odo showing 31000 Kms. I have noticed a sharp drop in average from 54/55 to 45 Kmpl recently. I have done the following changes in the past month. Are they impacting the average ?

1) OEM tyre configuration was MRF Zappers with normal tube tyre on the front and tuff ups in the rear. Since the rear tyre has severe wear, I bought a new tubeless MRF Zapper. My new configuration is front (Old front tyre with the rear tuff up tube) and rear (New MRF Zapper tubeless)

2) I noticed that the front wheel was wobbly and not rotating smoothly. So I replaced both the front wheel bearings

3) Rear suspension bushes were gone so got them replaced

4) Minor works like battery topup, bulb replacement, filter change, brake liners and choke cable change

5) I am not satisfied with HASS so most of my servicing is done by a local mechanic

Any pointers will be helpful

nope it is not, it will drain the oil. if the oil has been changed at normal intervals and good quality oil used, you will most probably notice the strainer is clean.

If you want to reuse the oil, then drain it to a clean container.. you can use plastic bottles (1 litre soft drink bottles) by cutting around the top 1/4th off so that the opening is big enough to catch the oil drained from the drain plug. When you add the oil back, check the level and top up if necessary.
