    I suspect manufacturing defect in the crank shaft. I started facing/noticing the tappet issue right from 2 weeks of the delivery. And this rare crank shaft noise must have muffled under the tappet noise. Once the tapptes got corrected, I started hearing this... which aggravated gradually taking 4 months of time before it gets to stage of repair.

    The repeated thing u used to tell rreneav - Avoid the first lot
    Looks like a manufacturing defect in engine parts....The crankshaft ,Valves, and Cam do not get damaged with bad petrol...unless it is diesel or kerosene adulteration...Even then cam does not come into direct play...My gut feeling is Upper cylinder lubrication had starved., ie., less than required leading to valve,rocker,cam,stem seal etc going bad.....if valve sticks then it will hit the piston and damage the small and ultimately big end of Connecting rod...along with Piston .
    Bad engine Oil, with poor circulation is what comes to my mind which alone can account for all the failed parts...
    Sad to see this happen to your New Bike...but now you have a complete new innards ,which should give good reliable performance in years to come..
    If in case you have to open engine in future, change the High Lift cam to older Cam with lesser lift, which has proven track record.

      Let's not jump guns brother! New products do fail at times and that's how the product keeps on improving. I agree its sad to see it happen on a new bike, but mechanical components do fail at a certain age.
      Let's hope the new parts turn rock solid for the years to come.

        Manufacturing defects are inevitable. Companies offer warranty to cover these. Its unfortunate to have got a defective bike. I am sure things would be fine once the defected parts are replaced with good ones.

          Ravi, it depends on your perception. It was a general practice with Bajaj to replace parts under warranty as it is the customers who did actual testing of the bike. Hence general mindset is to avoid first couple of lots until issues are ironed out. Hopefully Hero is not trying to follow the same path.

          You have no option but to accept it and move on hoping that replaced parts are good, but you can do your bit by spreading awareness on forums like xbhp and facebook about your ordeal.

          It is not wrong to support a company, however when the same company is at fault, we shouldn't be patronising. Why should we be loyal to a company when we are paying from our own pockets? It is company that should be loyal to the customers by providing good products and service.

          Honestly I have been in a similar situation and felt helpless. You got no option but to accept parts replacement under warranty. Taking company to court is an option, however it is time that seems more valuable in such situations.

          I have hopped from Hero Honda to Bajaj to Ktm, and quality isn't that different. Finally I own a Ninja 300 now and I hope Kawasaki does not let me down.

            I have become superstitious now. Also, I am optimistic that once the product is repaired... it proves to be rock solid. BUT, No more big budget Item on my name!!!...

                Sometimes it happens due to bad servicing too..In my case I had to replace rocker arm,tappets and piston at 17k km since the tappets weren't adjusted properly during initial runs despite of instructing them to do so.But after the parts replacement, the bike is again smooth as new one..Have done 10k so far without any problem except tapet adjustment.All the parts were replaced under warranty.

                      Guys, I have an issue with my ZMR (don't know weather its small or not)..

                      Sometimes when I get stuck in Bangalore traffic, cant even get into 3rd gear.
                      At that time I have to ride in 1st and 2nd gear for long time (no other choice). If I rise my throttle in 1st gear little high, RPM is mounting to 4k whenever I press my clutch or whenever bike come to neutral.

                      The only solution I found is taking my ZMR to roadside, starting and leaving it. It raises to 4k rpm and stays there for 1-2 min and comes down to 1.5 and behaves normally.This repeats every time I travel in 1st gear.

                      I reported same thing to service center guy and he suggested me to start the engine and leave it for 5 min every morning. Even though I am doing this daily found no change in it.
                      Can anyone help me on this so that i can argue with hero service center guy as I am giving my bike for second service this weekend.
                      Does this effects mileage?

                          Did you check the accelerator cable? It could be tight. Loosen it a bit. If it prevails keep the bike at svc and tell them you wont pick unless it is resolved. If they still say it is normal ask them to give that in writing.

                            There is an issue with my Throttle too (Don't know it is related to above mentioned issue or not).
                            My throttle is very loose, I can rotate it freely till some extent before it actually accelerates my bike.
                            the free rotation is very less in other bikes in comparison to mine. Last time when I went to showroom, they told me they will fix it when I give my bike for servicing.

                            Does this matters?
