I tried to open it using 6mm allen key but it didnt even turn single bit , i used loads of force but didnt open , Went back to computer and i saw paul had made a piston remover tool , Now i understood that i dont have any chance to open it. So i poured diesel again and cleaned it as much as i can .
    I've mentioned everything in very detail. I thought u might have seen that. It is clearly visible. Even shoeb had posted his picture of Piston remover tool. You should have read everything before opening. But no problem make that one and re-open it.

    Poured in new oil , but wait it was 175ml right ? . So i went to pharma store and bought a 20ml syringe and took out 15ml from bottle so that it is 160ml now.
    Not so accurate. If it is written 175ml it doesn't mean it is accurately 175ml. When i bought veedol there was difference in quantity in both the containers. So best thing is to buy a measuring funnel. I told u in PM. That will give u accurate measurement of oil in the both the shocks. And satisfaction also.

    Assembled back all parts and again due to my absent mindness i fit shocks in opposite sides . Again undid #13 bolt and fitted them correctly.
    No problem it happens with newbies

    Greased bolt nuts and every sliding component and checked everything for tightness.

    Now comes the doubt area . When i was pumping the shocks when i pumped it completely downward and tried to pull it back it required much force. The movement was not very smooth and it didnt feel that new oil is doing any good lubrication. When i drove and checked shocks , they dont have any improvement . Did i do something wrong somewhere ?? . The oil seals i bought are not used as i could`nt open piston .

    That may require cleaning from inside. You can only know when its removed completely. Yes u dont see any improvement until and unless u remove them completely and do it nicely. Checking fork pipe if they are straight.


    Now my next diy will be carb and head cleaning . I managed to get 8,10# T spanner by Jhalani .
    I want you to hold down here with head cleaning. You can do your carb cleaning and i want you to complete your fork work first nicely. No matter if u had u open again but do it. No matter if u do mistake, learn from them and move it. Use the same oil but do it again. Every one do mistake here, do u think sibun shoeb doesn't do mistake? Even they had also done, i had also done mistakes and shared that, but have also learn from them. You don't even know that i had opened my fork 3 times! Yes 3 times because i was messing up with bent pipes.

    Yes i tried to open it with 6mm allen and a ring spanner as paul showed but mine was requiring very high force and after it slipped i stopped trying as it would damge nut egdes.
    Mine bolt was also very tight. It was so tight that Allen key got extremely bent and it thought it will break. So without worrying breaking my allen key it applied full force and the bolt opened. See how i have used adjustable spanner to get hold in the base of fork.
    And it is not actually slipped, your bolt is loosen and the piston inside fork was rotating and u thought it slipped. So u need to hold that piston with piston remover tool to release out the bolt completely.


    Is it 10cm or 10 mm ? like you did just like that i will make a T tool. Oh yes i will try again and again to gain perfection. People like you drive us noobies ahead

      This should give you the basic idea . Substitute with locally available materials , most of the stuff is available at local paints shops and artist-supply stores . Do the work in strong light and a magnifying glass in your left hand .

        I think painting the entire tank is easier and a better option as there are not one or two but many scratches. If stickers are available then re-painting the tank will give a nice and even finish. Final finish will depend upon the skill of the painter.

        This is because the original paint's color and the new paint's color will not match and the touched-up areas will be visible distinctly.

          Painting the whole tank means stripping the factory paint , something I hate . In my experience no painter here can do a job that is was well finished and lasts as long as and is as scratch resistant as original factory paint . If that be the only option I shall always buy a new tank from Hero .
          A close match blue on blue is hardly noticeable , try it . Particularly all the dark shades are like this ( black is best for retouching like this ) . The scratch is actually a very small area if you calculate and even there only the top few coats are damaged . The underlying primer is still intact . There is no rust . There is no dent . So in my opinion a good candidate for a paint fill .

            Yes painting the entire tank from outside painter is a worst idea. Its a complete waste of money. It will not last at all. My father got his bullet painted recently and paint started come off after few months. Just a simple touch of screwdriver peels off the paint.

              Yes your post was flawless , but problem was with me that i didnt quite understand why and where the piston remover tool was inserted since i never saw fork opened. After seeing shoeb`s tool still i was not able to figure out its use . Pardon me for that

              Yes you are right i should have kept your words in mind , The pharma store guy showed me a measuring funnel but i doubted its calibration and went on with my own Extra-Intelligence.

              When shoeb told that oil galleries are slugged up then i remembered that forks were making gurgling sound and i should have paid more attention to reading part.

              Yes as rain subsides i will try to make the T tool like shoeb made , i found a 8 or 10 mm iron rod maybe 3ft in length nearby construction area , i am sure they will weld this in shape i want . I have taken a pic of shoeb`s tool for reference .

              Surely , now i have some practical experience that how to open up fork , i will do better now i suppose. I try to learn from mistakes and improve , when i tried to tune my extreme`s carb i had messed its AFR badly , sibun helped and its running perfect AFR now . Your words dont hurt mate not at all

              Take off the fuel tank cap cover flap and grease the door-joint with grease , it looks rusty too .
              Jee , the problem with it is that it has very high play and by wriggling it the lid is opened , doesnt even need key for that . I dont have any idea how to replace this part. SVC ppl said change whole tank with that of blue color and get stickers but i suppose this is a expensive affair.

              Finally [MENTION=6724]Paul[/MENTION] and [MENTION=14414]shoeb[/MENTION] sorry guys i let you down by using my extra intelligence and absconding your words. Now that i have got bit of experience i will do better this time . Regarding head job its still long way to go .

              One query : Why is the fork oil quantity important ?

                In very simple terms - incresaing fork oil quantity makes the shocks harder and decreasing makes softer . It is an hydraulic device and the compression & rebound rate directly depends upon the ratio of air and liquid . Increasing the oil also decreases the air inside it and so even a a small change causes large effect .

                    If you supply the painter with good quality paint clear coat and other supplies, the outcome will be very nice.(Paint booth is a must)
                    I have used Dupont paint and clear coat for my car's bonnet and it hasn't faded even though it is parked outside 24X7.

                    It is a fact that painters use the cheapest paint and clear coat to maximize their profit. Give him his labor charges and provide your own supplies.

                        Yes , local painters shall cheap out on materials to maximise their profit - as is usual with all other things here . But there is also another side to the story . The quality of paint depends upon surface preparation , all traces of previous paint must be removed right to the bare metal ( sand blasted ) . Then it should be cleaned , dried , etched and primed within an hour , before rust layer can form . Also after painting each layer has to kept in heated chamber to cool down and dry gradually and available moisture be controlled and dust free . If this procedure is maintained , even ordinary enamel paint shall give you fine & lasting result . All this is beyond the capacity of local workshops . Just sometime back when car makers were using standard bulk enamel paints and no one had heard of dupont or clear-coat etc , there wasn't any complaints with paint finish or lasting .
                        Also it is my opinion that the first time a new metal sheet is primed and painted , the quality obtained in paint finish (smoothness) and adhesion (tenacity) cannot be replicated on subsequent repainting ever . The bike/car maker factory has this advantage .

                          Guys,
                          Don't know why my speedo needle is wobbling at 35 kph and 80 kph. My inner cable is new and lubed. I applied white grease on small mechanical plastic gears of my meter and still it wobbles. I checked my wheel OE speedo pinion and it looks fine and packed with grease but it is 4~5 years old and had ran about 40-50k kms. But if we assume pinion to be faulty then why it wobbles at only 35 & 80 kph it should be wobble at every speed, no?. And same would be case with meter gear too.
                          Then what would be the problem here??

                                Yes, complete catalog in hard copy as Joy catalog is not available in soft copy. I have the complete catlogue from a to z.
