      The stock battery gave up after doing it's job for 32 months. So, bought a new battery and installed it. Some pics to follow.

      Removed the old battery, cleaned the case since it was full of dust. Sprayed a bit of WD40 on all the rusted parts.

      Installed the new battery.


      It was annoying to ride with a weak battery. Now all the electricals are working fine. No flickering of headlamps as before. Also, the bike starts in the first click.

        Nice mod. What AH was the old Battery and the new one.
        Are they 5AH :-). If so I need to upgrade from 4AH to 5AH.

          Please check with amron battery,the shopkeeper himself said both are almost same in dimention.currently i have 2.5 AH, and one spare two year old 4AH in good condition,which i got free from a shop, just brought to check,if it is possible to fit in current compartment with little alternation.i think you can easilly fit 5AH battery.Two types of 5AH battery in market,one used in honda scooter type is bigger size.correct me if i am wrong.our k.honda having bigger size 5Ah amron battery.
          I am using pulser's twin horn P70.so using self start type battrry means, it will give higher initial current.which our 2.5 will not.so prefer to use 4AH or 5AH battery.
          BTW is it possible to get passion pro battery compartment or battery holder clamp in shop?

          @jeswin,passion pro headlight is dc? is it direct from battery?

            Those rubbers are called cush-drive , I'm getting that mild "khat" sound from chain when taking off from standstill since 22000 kms and 5+years of use , but chain is quite okay . Guess I need to replace them , How much did they cost ?

              Hi Pinaki,
              I really did not remember the Model number but it was Swaraz Mazda Headlamp from Neolite around Rs300/- with H4 Socket type with out Parking lamp connector (Mech was not ready to drill a hole for the parking lamp but made it dummy, I'll use the parking connectors later for Auxiliary LED's)
              Will open the setup and take the pics next week and post them.

                Thank you. It is a 3 AH and 12 v battery. It is a direct fit. If you are going for a bigger battery, I guess the casing should be modified. Also, the bike pumps out 15.4 v during revving, when I measured with a voltmeter.

                Sure, will spray some wd40 to remove the rust. I have black spray paint in a bottle. Can I use that in the welded portion?

                  Yes , can use any enamel paint . Best is lead-oxide primer , I use it all the time - with just a light pass with wire brush it works on unclean and already rusty surface even , because it is chemically active against rust and binds to rust . Don't use wd40 or other oil before , if you're going to paint .

                        It is about 1.7 turns from closed position. I am not sure though.

                        @ all, I adjust the drive chain in every 1000 kms. Since I ride gently, the chain adjusting nut hardly requires 1 turn. This time, I tightened immediately after riding for 70 kms. When i touched the complete chain through the hole with finger, 5 to 7 links were hot ( you won't burn your finger, but it would be the maximum heat tolerating limit). Why is this happening? The chain is not too tight. It has a minimum play of 1.5 inches.

                          70 kms run bike's engine will be hot and that heat will get transferred to the front sprocket. The links on front sprocket during chain adjustment gets hot. That is quiet normal.. [emoji12]

                            I have a query. Our 100cc bikes engine oil capacity is 900 ml during servicing and 1 litre during engine overhaul. But I pour the complete oil (1 litre) inside. Is that ok? After pouring I check the dipstick after riding for a few kms. The oil level stays at 3/4thmark.
