    First of all i would ask, why did you use a CD 100 bore kit in splendor as both are different. CD 100 bore kit in splendor and the vice versa will cause a lot of problem.

    Second thing is that either your new bore is defective or the ring placement is not correct. There are more fakes of USHA bore kit than OE in market. I think this is a duplicate kit. And to check the Rings open the bore and check the rings placement. Also check the ring gaps by physically placing the rings in bore and measuring the gaps at 2-3 points in bore. The gap should be in the range of 0.1-0.2 mm. Any more and bike will drink oil and smoke like crazy.

    If there is oil in the piston that means oil is leaking through the bore. No second thoughts about it. I would request you to open the bore and check. Also check the connecting rod if it has vertical play. If there is vertical play that means the crank is gone and you have to reset it at lathe else go for new crank. By the way how much has your bike run.

    Get a new bore kit from ASS, and while you get it get the splendor ones only and manually check gap before fitting. And rings placement are:-

    1. Bottom oil ring- The gap will face towards the top right stud, i.e 30 degrees left to top most position

    2. Expander ring- The gap will face to the top of piston with the edges of ring placed correctly pointing towards the skirt of piston

    3. Top oil ring- The gap will face towards the right stud i.e 30 degrees right to top of piston.

    4. Second compression ring- The gap will face to the bottom left stud i.e 30 degrees to the left of the bottom of the piston.This ring is important as it is a taper ring and fitting this ring upside down will cause the bike to smoke. Look on the rings and it will be written TOP 2 and that side will face up.

    5. The top compression ring will be placed 90 degrees apart from the second ring i.e the opening will be placed towards the right stud i.e 30 degrees right from the top of piston.

    I would ask you to get a hold of good mechanic and do it as any in-experienced hands will break the rings easily while fitting as they are quite hard. And use splendor bore kit that too OE( as USHA has too many fakes), in splendor.

    Use splendor kit in Splendor/ passion.

    Use CD 100 kit in CD 100, CD 100 ss, Joy, CD DAWN, DAWN, CD DELUXE and Sleek, street.

    I moved ahead and grinded the 0.25 size rings for CD100 to minimal gap (snaps attached) and placed them on piston as explained in detail by Sibun jee in a reply to my post.

        I was waiting for this post from so many days so finally got some time to post it. So here it goes....

        I was working in Mumbai from last 1 year and have been to Mumbai from last 14 months, haven't been to home ever, really got tired from my work and wanted to have some days off from my work.

        We made a new home in Jamshedpur so we've had opening on 5th. I hoarded the train on 2nd early morning from Mumbai and reached there on 3rd morning. My dad came to pick me up, it was a great feeling coming back home from so long time.

        The one thing I was missing very badly was my bike. Reached home very soon as it is very near to the station. My bike was standing there outside in sun, dirty, some parts were getting rust. Wanted to hug her but my family at that time would think I am mad or something.

        I was keep looking at her till the time I went inside to meet my family. I know my bike was desperately waiting for me than anyone else in my home. But had to go inside leaving her alone.

        In Mumbai I’ve seen my bike in my dreams a lot of times. I mean a lot. Sometimes driving, washing, DIY just like I am in the home. Sometimes crying because my bro abused it very badly. But as soon my alarm rings to wake up for office, everything flew....!!
        Happened many times. Had sat the countdown in my phone looking everyday how many days left to turn these dreams into reality.

        Had a very hard time, waited for so long for this day and finally the day came when I was there...
        In Mumbai, sometimes I used to talk to my bike, just like it’s my girlfriend. Saying just a few days baby and I will be there for you.... I will take you with me one day and you will be with me forever, just mine.

        The day when I arrived, the condition of the bike was not good at all. I should have been feeling happy because I met my family after so long duration but I was not happy due to the condition and the works that was pending on the bike from last 14 months.

        We were having lot of works in home due to opening. My elder bro reached before me on 1st Oct. When I inspected the bike I found..

        Meter lights were not glowing.
        Pass switch not working.
        Speedo not working.
        Front brakes were stiff/hard.
        Rear brake have excess play.
        Handle is not straight.
        Engine oil was due for change.
        Both clutch & throttle have excess play.
        25 psi air on the back.
        Air filter not cleaned from last 14 months.
        Carburetor too not cleaned since I left.
        Blinker switch was not working.
        And finally drive chain, it was so loose that it was completely touching the lower cover, full of noise and no oil/grease at all.

        This is the pic I taken when arrived.



        My elder bro told me that the chain is making lot of noise and when I saw I was shocked to see...
        I thought to tighten it as it was completely new diamond chain I installed when I left home. It hardly ran 6k till now. It’s new and its life was going to decreased like anything and thought to tight it ASAP before it’s too late but my bro & family didn’t allowed me to. They said chill maar, enjoy & ghum fir. How do would I tell them that this is my enjoyment and if it wont run perfect then I would not be able to enjoy at all.

        My elder bro was all the way driving it as it is and I didn’t at all got the time to tighten it. For me it was like getting into depression but my bike and I had to suffer and that we were doing from all those year..

        After all, after two days when my elder bro got pissed off from chain noise then he told me to pls tighten it. Then was the time I got my hands dirty for the first DIY.

        See the chain how it was running dry.







        There were some sings of rust also. It looks clear that the chain have never been tighten from so long. When I asked by younger bro when he oiled the chain last time, he replied 20 days ago. Clearly lying to me, like I will agree on his words. He didn’t knew to whom he was lying to.

        So have tighten the chain and lubricated thoroughly with a mixture of grease & oil.

        No other works were able to do before 6th. My elder bro was going to return to Mumbai on 10th however due to some urgent work he had to come back on 6th. So my bike got some relax from it & I got some time for further DIY’s.

        I thought let’s check the spark plug but before opening the plug. I knew it would have been completely dark. I check the silencer tip and there was a lot dry carbon on it.



        Opened the plug





        Opened air filter to replace it with the one I have in stock. But when I opened, it was strange to see a piece of black foam peel off and fallen down in the box. I asked my younger bro if he had opened it ever or got it opened elsewhere, his reply was ‘no’. Its bit confusing to me then how this foam got separated. Though it’s cheap but still. The condition of the filter was clearly showing it was never opened and there was oil collected at the bottom too.




        Opened the carb and cleaned it thoroughly with Cyclo carb cleaner.



        The o-ring is in good condition.



        Changed the oil to Veedol Super Swift 10w40 got for Rs.380 1lt. The drained oil is Veedol Take-off 20w40, running from about more than 6 months and I don’t know much kms it had ran as my bro never tracked it and the speedo was also not working. But the condition of oil shows it’s used to too much extent.



        Checked the speedo cable. The inner cable was broken and so completely jammed inside that it wasn't coming out. Cable was rusted from inside and per my experience it’s expected to be at non-working condition from last 4~5 months. Whereas my younger bro told it stopped recently few days ago.

        It was so jammed that it damaged the speedo pinion. I bought the kit. While installing the vertical iron pinion wasn't coming out and as I never replaced it ever before myself. Called [MENTION=28527]sibun[/MENTION] he guided me how to take that out. Thanks for it. It easily came out after few taps. There was no washer in iron pinion, also it damaged the aluminum cap and therefore there was too much play in it. I kept the piece to click the pic but don’t know where its gone.



        Changed the kit and complete cable, then the meter started.

        Bike wasn't washed nor waxed. Still shining like glory.



        As you were all know my carb was due change from so long time.
        So bought the one for Rs.1448.



        By default the air screw was at 2 turns out and needle position at middle. However my bike was running at 2nd position by factory default so I changed it to 2nd position. Fitted on bike, already cleaned the spark plug and started it. It took few kicks to power. Then I shut it down after few seconds and opened the plug to check.



        The throttle response was so awesome that I just love it. It was a big difference and can feel it at soon as the bike started.

        I warm it up by driving to tune it, the bike was taking lot of hiccups. After tuning the bike the hiccups reduced however it was still there while accelerating from 40~60 kph. However it was running awesome at top. I went to local highway for driving and the bike was pulling like crazy. The throttle response was ultimate than before. Also the bike was touching top very sooner than before. As it was free up now. Also it was pulling better on old carb too.

        Tested the top and it was 82 kph. Unsatisfactory for me. Called [MENTION=28527]sibun[/MENTION] regarding hiccups problem. He advised to change the needle position back to 3rd i.e., middle position. Then I did and re-tuned the carb. It look a lot time to get the perfect tune.

        Previously I got 60kpl of mileage after driving at full throttle. The tested result came from 50% usage on 2nd position on needle and other 50% on 3rd position on needle. At different tunings.

        After switching to 3rd position the hiccups were gone. But there was a bit kind of hiccup I don't know how to say but in other words it was like there is a type of air gap in the fuel line. It may be because of some other reason I don’t know nor was having the time to dip check it.

        On 3rd position checked the top again. It touched 90 kph this time. The speedo is wobbling very much after 70kph and that is also the reason it wasn't showing the true speed. Tried to test thru GPS but that freaky GPS got no internet connection and it showed only 45 kph, lol .


        My returning train to Mumbai was on 13th Oct. Got the time to wash & polish on 10th.

        After wash I did some ride on local highway and tested the mileage twice it was 53kpl. That day there was too much wind blow, bike was struggling to pull. Had to pull the throttle to too much extent. At first time of test I was ripping it to touch top and got 53kpl but on 2nd time of testing I drive it gradually at 60~70 kph, no ripping, still got 53 kpl. Had no time to fiddle it as in the night I was having a returning train.

        But the bike was running much better than before. I clicked these pic after coming back home.

        And last not the least, the idling of bike was so awesome, so awesome that I just loved it. It went so low that I got amazed, the bike didn’t shut off as it was used to before. Most of the time while driving, at the times when I pulled clutch the bike doesn’t even feeling it was running. Not at all. I was liked shocked and thought the bike had shut off but it wasn't all. Honestly it wasn't even feeling that the engine was running. Engine sound was super smooth. Throttle response was brilliant. If I estimate the rpm would have been around 500 or lower. I thought to record a video but didn’t have the time.

        To end, I love my trip and the time I spent with my bike. I told my bro to take care of it but I know he is not going to take care of my words.

        Your previous ring were having too much gap. You did right and I believe you must have check the gap of new rings thru feller before fitting.

          • Here's a different 2 cylinder conversion of this very engine. Takes care of the problems we would face if we tried to do a parallel twin like the AX100.

              That's a very neat twin, would appreciate some more details and the necessary tweaks done on the engine case to achieve this twin.

                All the available info is in the link. Don't know why small capacity twin cylinder bikes are not launched in India. Why have a single cylinder bike above 150 cc. Bikes like the Pulsar, Karizma, Hunk, CBZ, FZ etc should have been twin cylinder bikes.

                  because they do not make any sense business wise for the manufacturers. and neither for the consumer when it comes to ownership & maintenance costs.
                  companies are here to primarily to make money and such tiny twins wouldn't be a viable proposition. of course hobbyists and enthusiasts can go on and make numerous mods and even build a 4 cylinder 150cc.

                    While a four cylinder 150cc sounds ridiculous (what would be the displacement per cylinder?!!) a twin cylinder 150cc or 4 cylinder 200 sounds about right. Maybe if someone was willing to work out the plans.
                    But yes you're right. Business wise a 150 twin sounds crazy. The maintenance might not hurt as much as the cylinder replacement costs.

                        Thats a neat engine and when i told you that i will think of it then that was the exact thought. Now i am thinking of getting a second hand engine and trying this.

                        AS for why no small twin cylinder engines in india, Its because:-

                        1. A twin cylinder engine this small will need to make lots of revs for torque and also will rev high.

                        2. Costs are prohibitive for the displacement and will be utter failure.

                        3. Also there will be problems of cooling and also will need forced cooling for the second cylinder.

                        Yes the mudguards and the flaps are very much available. Even the first and second model CD dawn came with chrome mudguards and they are a direct fit.

                        You can use the front mudguard from splendor and if you want a little style then can fit from passion. They all are direct fit. But splendor is best fit for DAwn.

                        Usually when i tune i tune slowly and notice the change in sound. So when i tuned your bike over phone, i listened to the sound and told you the position of perfect tune. Usually at that point it becomes slightly lean.

                        So what your mechanic did was to slightly richen the mixture to increase the sudden pull.

                        Man it feels amazing to meet your bike after so many days.

                        As i told you before the carb was defective. Ok you have set it and all but i haven't told you or in this forum how to tune a new carb on an old engine.

                        Have you heard the story that cat taught tiger everything but not climbing tree.

                        Similarly tuning a new carb is different. While tuning a new carb after obtaining the highest idling decrease the idling to normal. Then lean the mixture by 1/4 th turn and then adjust idling so that the strokes are smooth and consistent.

                            Hi all,

                            Please suggest which brand Speedometer cable and wire I do need to go for? After fixing the issue in odometer everything was fine, now once again it stopped to work. Since I have not changed since 30k km might be the issue. So Please suggest the brand that I need to go...

                            Also any guide on fuel indicator repair? It will be helpful..

                              They don't need to design anything new. All Jap manufacturers have been making small twin cylinder engines. They can just use one of those designs. If they can use an engine from the 60's for the splendor, why not use old twins?

                                Well the Japanese manufacturers like Yamaha and Honda had small 150cc twins and 200cc twins (rd200 and cz200) but the upkeep of the bikes was costlier than a 100cc or 150cc single. Also making a twin raises production costs and pushes the bike from commuter to premium sports commuter segment.
                                While there are fans of the premium sports commuting segment (p220, p200NS, karizma) the majority lies with the budget commuters. The companies only go where the money is. And in this case there is no money in a splendor or passion twin.
