    In old times In Ignition coils,,Inter winding insulation, insulation between primary and secondary winding ,used to be thin paper and entire winding dipped in transformer oil for insulation .. so they used to be large and would still heat up under load....Present day we use Hi Temp Polymers and Epoxies to form permanent Insulation which also resists moisture ingress, which was a main reason of problem before...The Insulation on the copper wire used for the winding is also now improved....Still increasing secondary Ignition Voltage beyond a certain level will cause Arcing and failure....so for every engine like other components, the Ignition coil and it's drive circuit are pre-selected depending on the engine's operating parameters....Having more than one resister in the circuit will definitely reduce the spark current .

    • Unable to Rev my 2004 ZMA beyond 4000RPM.

      Hello All,

      Today Morning I noticed a peculiar problem with My 2004 ZMA Premium Sports, I'm unable to Rev the bike as I used to, The problem is the acceleration doesn't go beyond 4000RPM.

      I suspected Air Filter Blockage and immediately removed seats and checked and found nothing unusual.

      Im suspecting a problem with the Fuel Cap, Carb Diaphragm or CDI and confused.

      If anyone has come across similar issues and was able to fix, Please advise.

        [MENTION=31894]sanu916[/MENTION] Did you checked the accelerator cables?..they might have got rusted n the cable must have split open causing more drag..

          Yes, I have changed both the cables about a month ago when servicing my bike.
          No problem with the accelerator A and B cables both.

            Does the clutch seem fine? Also, do check the brakes once.

              Yes, checked again-Clutch is absolutely Fine, and Brakes too. I think its something to with either the CDI or Carbs however I'm not sure.

              The engine doesn't accelerate beyond 4000 RPM in any gear and if forced it takes a long time (a seriously longer time that usual) to come to 5k. When descending a flyover it touches 60-80kmph but not beyond that.

                  Black- but very little - only in case if I try to Rev it hard.

                    To my understanding, rich A/F mixture may be the reason.
                    Check the sparkplug, if it is too dark. Check the air filter, if it is clogged. Clean the carb and after tunning it properly, ride once. Let's see for any improvements.

                      No matter you throttle up, it won't go beyond 4k (in this case)? Does your bike take time to build momentum? My gut feeling is carb slide might have got stuck. This could be dye to many factors but in my case bad fuel / residue of adulteration.

                            Looks like stuck carburetor slide like Mr.Sriram said....easy fix is to loosen the air box hose on the carburetor, push aside the hose(will be a bit tough) and then push the slide UP with your finger ...this will release the slide and everything will be ok for now...the problem occurs whenever dust or bad fuel makes the slide rough with deposits and the slide gets stuck....If this solves your problem, then you need to remove the slide and wash it with soap and Scotch Brite mild which will not scratch the slide.....Mr.Aneesh Satheendran had written a detailed DIY with Pictures in the DIY thread...

                              Ironically problem rectified itself when I was capturing a video to post here have the video but can't post so will post on YouTube and share the links here.

                              Suspected a fault with the carbs as psr sir said.
                              But now it's rectified, I will wait for the issue to occur again.

                                Checked carbs and fuses.

                                Carb is okay but culprit is the fuse. But now the bike wouldn't start, suspecting issues with fuse box or the wiring harness.
