Why don't you try putting a piece of metal on the existing lever like a cap. Instead of modifying and/or changing the lever. I bet it'll be cheaper. And you can retain your original part without welding.
Btw, its an aluminium lever kinda like our brake and clutch lever and therefore its just as weak also. Welding will most certainly compromise its structural integrity.

1. Scout for a broken piece
2. Buy a new rear brake lever.
3. Take both 1 & 2 to a welder.. and chop a one inch piece from the broken unit and weld it to the brake pedal (at the portion where your foot touches the brake pedal)
4. grind and finish it so its looks 'decent' - and see if i can find a matching rubber to put over it.
5. If I am satisfied, then I will put this piece on my bike after removing the stock lever.
Structural integrity, I do no think will be affected since I will be welding only at the portion where you feet touch the pedal. It doesn't involve any bending or reshaping the lever itself.
And i think the weld will hold up normally because the only force on that part is going to be your feet tapping the brake (no huge forces such as standing on it or placing heavy weights on it)
Yes, its an aluminium alloy i guess and I should find a welder who works with aluminum because it requires more skill to weld aluminium.

I stand by my original statement bro. The weld will hold but it'll be very weak. Rather once again I'll suggest making a fitting cup shaped extension and fitting it over the existing lever like a cap. It will extend your lever and integrity of the lever will not be compromised. However, go ahead and do your diy, if it works I'll opt for it too.

Just googled for " ktm rear brake lever extension" and opened images option. Was shocked by a few powerparts and after market parts.

Let's see.. maybe something that slips on a bit and then welded. Yes, even few other motorcycles have such aftermarket parts available. Quick question, does insurance cover the bike's tyre as well? I mean, if the tyre tears running over something on the road will the insurance cover it?

Hi All,
Just installed a new windscreen that should help tremendously with wind blast. Its a direct stock windscreen replacement with no additional stuff needed. Got it from Kickstart Customs via fB. Will be going for a ride tomorrow morning to check results. Feeling excited
!!!
Damages : 3250/- clear or 3750/- tinted plus shipping.
Most motorcycle problems are caused by the nut that connects the handlebars to the saddle!

Insurance doesn't cover wear and tear parts, especially if it's rubber. Your best bet would be that you can claim a "rim" damage causing if you're out of the warranty period. I'd suggest to get a new pair of rubbers for the motorcycle.
If that were the case, all puncture guys would be Q-ing in front of insurance offices opting for an entire tube with tyre replacement, we don't want that do we?

When I mean tear, I didn't mean the puncture type. Sorry if you misunderstood. I mean cases where the tyre tears to a good 2 or more inches. Wanted to check if insurance would cover that kinda damage. And yeah got the tyres replaced. I'd suggest to get a new pair of rubbers for the motorcycle.

Well, no Venky, I got your point. Thing is, rubber products "DON'T GET" insurance individually. I mean if you total you bike and the entire front is gone, perhaps the insurance officer "can" consider giving you along with a tire, again highly unlikely. so in trouble again. Till date battling with HIGH COOLANT TEMPERATURE. and ABNORMAL ENGINE SOUND CHANGE. FRONT FORK TOP END OIL LEAK/SPRAY.
And now its, ABS not working. Is this the 1st 390 with abs not working?
was tough to take pics.found an empty stretch to do it.

Regarding insurance, for the 1st few years we get a small amount for tyres too. but have not seen claiming just tyres, case mostly had some other parts too.I'm a responsible rider.It doesn't matter what you ride,but what matters is how you ride.

The ABS light doesn't stay on all the time. So did you check if ABS has actually stopped working? I mean are the tyres skidding or brakes have more bite? If your ABS really has failed claim a replacement vehicle under warranty and site your past issues in the complaint as well.
