    In the recent month, I had got many issues with my bike, which enabled me to learn a lot (of course, the bike never stalled me anywhere and I was able to ride all the time). It was frustrating and consumed a lot of time. I had to be patient and try repeatedly and roam to many places to acquire things/tools and get knowledge from experts. Had to spend on net googling and gathering info. Made numerous calls to psr sir and spoke for hours and hours who patiently answered my unending queries; without whom I wouldn't have dared to do anything.

    Coming to the issues I got:

    1. Console flashing due to corroded terminals on top of relay. It gave me nightmares and it took me a lot of testing to identify the problem and rectify it. I described the whole issue before on this thread. I was able to learn a lot about the wiring of ZMA and now I am confident that I can solve any electrical issue in my bike. Before this, I didn't even know how to use a multimeter. I was able to strip the bike myself without going to any mechanic after this.

    2. A combination of unstable idle, mental tapping noise when the engine is hot, low rpm knocking, lack of solid punch. I had same issues before I did an overhaul 10k kms back with a rebore to second OS (0.5mm).

    To understand the problems, I had to go through so much of ordeal with lots of research and practicals. To rule out intake air leak, I replaced the carb insulator, AFR screw and the air injection tubes. The problem remained same. Checked the resistance values of TPS and found them to be faulty. Later when the output signal was checked, it showed correct voltage and it was all a puzzle. I thought of sending the the TPS unit to psr sir for clean up, but I was able to correct it myself in the end. This enabled me to learn what is a TPS and how it works.

    Still the problem is same. Now comes the cylinder compression testing. Had been roaming around since months to find out a service center who can do the testing. Got fed up and bought a compression tester myself, but couldn't source the plug adopter for Karizma. Got to read a lot to know what size adopters were there for cars and bikes. Roamed for three days to get a plug adopter that fits in ZMA. Finally gave up and made a juggad with old spark plug and made an adopter myself. To get a simple nut with BSP threading, it took me a day. Finally I was able to check the compression and it showed 11 kg/cm2, normal being 13kg/cm2. To rule out gauge error, checked another Karizma and it too showed 10.5 kg/cm2. Puzzled again. Yet to get hold of a relatively new karizma and check the compression to rule out gauge error. Of course, the test confirmed that my bike doesn't have a valve leak, indicating proper valve sealing.

    Now, its the turn of jets in the carb. The low end lack of punch might be possible due to clogged pilot jet. Had to read a lot of about carb to know how it works. With courage opened the carb myself and cleaned the jets. All was fine.

    Still, the issues remain. Recorded the engine noise and showed it to psr sir, who suspected cam chain noise. Opened up the cam tensioner and checked its turns. Having an old working cam tensioner helped me in understanding how it works and was able to deduce that the tensioner extension was almost full, indicating increased chain slackness and/or cam chain guide wear out.

    So, now the things that needs to be done are, cam chain and cam sprocket replacement along with guides, and also new bore kit at one go. Hopefully, the issue would be resolved then.

    BTW, my bike completed 7 years a week back, with 75k kms on the odo.

        I thought both the tappet O ring and the insulator O ring to be same, but two days back I opened the carb insulator and tried to put the new O ring meant for the tappet cover but it was small and didn't fit. I just used the old one (it was good) with Threebond spread on the top of O ring.
        I fiddled with the two wires below the ignition and managed to get it running. The carb is a VM28, stock carb is fine, will clean and keep it ready, in case needed.

          So, loose contact in the ignition switch at handlebar. And the O ring, is it the same as the tappet cover O ring? For me the tappet O ring was small to insert. In the pics, it clearly shows that its a perfect fit in the groove and is bigger than tappet O ring. Or, did I get a wrong O ring for the tappets too?

            The O ring's are minutely bigger, but when you put it in its a perfect fit.

              Taken my bike to ASC
              They just checked the battery voltage and told to replace the battery
              I explained everything what happened
              And i told them without battery bike is not starting with kicker
              They discussed with the other mechanics wheather karizma will start on a kicker without a battery
              And insisted me to change the battery
              Idiotic people doesn't no even the basic things
              Then took it to x torque
              People here are very helpful and they found out that the coil is gone
              Went back to the ASC for the coil and its out of stock
              I should thank divyasharan, psr sir , ak3d
              And i would specially thank to ravivarma for his valuable inputs

                Ravi anna you have maintained the bike very well...The Compression Gauge is simply superb..looks very Professional...Good work Keep it up.

                      Karishma, eh? So colloquial!

                      Motoman's is a hotly debated topic, some swear by it, some avoid it totally. Its upto you. But I'd suggest running in the traditional way. Follow the manual and be happy.

                        Simple....for the first 500 Kms do not continuously go beyond 5 K RPM. 500~1,000 Kms do not exceed 6 K RPM, and after that enjoy.......Remember you must keep varying the RPM and use all gears...Using engine braking helps in good Ring Seal...Occasional burst for a minute to higher RPM, NOT RED LINING is allowed during set in period.

                          To add more info to the issue, the mechanic from 'Xtrorque' has checked the continuity and ground of the 3 leads from the three-phase stator plate. I was told that there is continuity between the three leads and the ground lead and also to the body of the bike, which indicated shorted coils (I spoke to him over phone). Now, I checked the same on my bike immediately and there is no continuity between the three leads from the stator and the ground (ground wire or the body of the bike), which proves that Ramprasad's bike got shorted coils (assuming so; if not, somebody please correct me). BTW, I also checked the AC current from the alternator in the three leads at idling, which was 5.6V in all three leads.

                          As of now, the stator was not available at service station. The left crank case would be opened and checked once the spare is available.

                          Well, the paint on the engine is very bad, thanks to one idiot painter. Will have to paint it with high-quality one sometime later, once all the issues are solved.

                          Regarding the compression gauge, its made in Taiwan sir. The model is present on the Web too (Actually, I didn't expect that). Also, its clearly mentioned on the cover as to how to check the compression and to interpret the values. Of course, I am yet to know the accuracy of the gauge.

                                Hey ravi i was surprised to see your post today because it was just yesterday when i thought i should do a compression test because my bike has done 50000 kms. I googled on "karizma compression test" today and i could see some pictures and the picture was yours from xbhp. Can you please tell me where you could source the compression tester in hyderabad.
