I thought its fuel flooding, so I always keep the petrol tap in closed state, no change in this behaviour. I ensured the carb is tightly held to the manifold on both ends. Any clue on what could be wrong?
Yup. Svc will use genuine parts at least, so you're safer. Unless you know a damn good local mechie. As for air lock issue, next time it happens try to just turn off ignition, turn on again and try. If it starts its not air lock. If it still doesn't budge you could try blowing pressure air in the small vents underneath the fuel cap from all the holes one at a time. Should solve the issue. Else try electricals like rectifier etc.

Its definitely not the rectifier, because the bike starts everytime I open the tank & shake it well. The self motors tries to crank but to no avail, so switching off and on doesn't work. I tried to unplug fuel supply tube & plug it, doesn't work. So nothing apart from opening tank helps. I didn't have this issue when I had the CBZ engine. This all started after the transplant. I also can't blow air inside tank because the lid type is different in CBZ.

The smoke is whitish & it doesn't appear when a new bore or new valves/valve oil seal is put. once it crosses 100kms on odo, this starts all over again.

1. Very True. My ZMR makes quite lot of vibrations and noise from the plastic as compared to the other ZMRs.. Do I care? No ways..
2. True. Once my bike stopped on my way back home which panicked me.. however I figured out it was an air lock or something.. The bike didn't start for almost 5 self starts.. I opend the fuel lid and closed it back after few seconds. The bike started in single self.. since then the issue didn't come again.
3. When I used Rimula R4 on my ZMR, I had to drain it every 1200 kms.. whereas @Divya Sharan had a better drain interval.. Did it matter? No, because I didn't want to screw the engine.
4. Something I follow from the very first time I started touring.. It can cause severe electrical failure and for a bike which is dependent of electrical like our bikes, it is a big time risk..
5. Mileage? Who cares.. the FE depends on the riding condition, road conditions and climatic conditions.. Also depends on how you ride.. if I reach 100 kmph at a slow pace, shifting the gears at the recommended RPMs with slow acceleration.. and the other person climbs upto 100 kmph in an insane manner shifting at red lines, it is very obvious the latter is going to return a very minimum FE.. My bike was giving a decent FE of 43 kmpl at speeds of 100 kmph and suddenly the FE reduced drastically to 33 kmpl on highways at the same speeds.. I found out it was because the chain got tightened and the rear tire side wall was rubbing against the Chain guard. After I set right, the bike started giving me decent FE again

I think this comparison attitude will always be there like the famous saying "Self possessions are always undermined and other’s possessions seem better".(ghar ki murgi dal barabar)

All members with queries as to whether the New ZMA-R "O" ring Chain and sprockets will fit older ZMAs, I met the HH ASC service Mechanic who had gone for training, and this is what he has to say....
" The "O" ring chain of Karizmas are thicker and more in width. The drive shaft to which the smaller Sprocket (GB sprocket)is fixed is increased in Length by 1.5mm approximately to prevent the thicker chain from touching the crank case"
The part nos are also changed though the pitch and number of links remain the same as old chain...here is a picture ..The Parts Catalog had reached the Service Centers, but Spares are yet to be organised for the new model of ZMA/ZMR.

Which manual? Old ZMA or new ZMA? Look up people's signatures here for the old one.

I had put a 100/90 philips rally. Ended up with few burn signs on the reflector because of the excessive heat generation. Now have exchanged that for a 55/60w still its damn hot.

Specifically I have seen ashwinprakash's signature having crf230 manual scan links(that's the Honda bike whose engine was modified for Karizma.)

I will try to find that out when I visit the ASC for the first free service. The riding experience has been awesome, to say the least. No Issues so far :-)

Please excuse me for the late reply.
