Since your's is a 2005 ZMA you might be having the Aggressively mapped CDI...which was discontinued afterwards for the sake of better FE.
    Good luck to you.
Thank you very much, Aggressive CDI is news to me. Any way to identify the same? Specific Part number?

I still get 33-34KMPL on the highway and city with the fat rear tyre :S

ZMA from 2003 to first quarter of 2005 were with a more aggressive CDI ignition timing..they were quicker than the ZMA released later and poorer in FE. I guess you have the aggressive one since your highway FE is lower, or you are running a rich AFR..A fat rear tire will reduce FE a little by 1 to 2 kms only...My 2007 ZMA gives 32 in city (60 to 80 Kmph) and 40+ on highway(90 to 120 Kmph).
Unfortunately there is no way to differentiate between the two as the part no and the model and specific manufacturer's number on both CDIs are the same...made by Denso.

And here I was thinking 33-34KMPL is outstanding mileage for a ZMA but then again the route I go on tour are no different from city streets, have to brake downshift every minute or even worse.

I'm running bit lean to be honest. ZMA is my everyday commuter and I just dont want to fiddle with anything unless something happens.

You are right. with the kid of traffic you are negotiating everyday your FE seems good. Try changing spark plug to NGK "G" Power. I am getting good cold starts, and better FE....I had also modified the Emulsion tube in the carb and am getting above 36 Kms FE in city now...haven't taken it to highway yet.

Sir, my FE on highways in the 100-120 range is poor(around 35kmpl or even lesser, 2010 R) and you're saying 40+
And my city FE is 36~37kmpl with aggressive riding. And AFR was adjusted a few days back only.

                          Goat legs
Zma dose good on bad roads only problem are stock tires which sink in mud and provide no traction when stuck in rocks. Also i made a mistake of not removing the engine cover which got all scraped up.
No incidents only a bent brake pedal which hit a big rock.

Isn't that a good thing? The engine cover did the job protecting the engine, else you could have your engine scraped instead.

My highway FE too seems poor now its 38 when riding at 80-100 kmph. Whereas in city it is 40+ .

I believe the radically tuned ones let the bike rev only upto somewhere below 9.5k mark but without an electronic limiter, where as the passively tuned ones let the bike rev beyond 9.5k but with an electronic limiter that shuts down the bike after staying past the 8.25~8.5k region for too long.
