Stock Karizma wiring is good for 35W bulb only. If you use a 55/60w bulb, the bulb will not get the full power from the stock wiring, though it improves the light marginally. Using a thick gauge wire from battery with a relay has tremendously improved the headlight brightness. I have experienced this, and after the relay setup, the lighting of Osram nightbreaker plus (55/60w) improved at least 30% compared to the same bulb with stock wiring. I even noticed reflector melting immediately a couple of days later.

Yes! Relay doesn't improve the performance; its the quality of circuit that improves the performance, and relay is a part of it.Originally posted by saravanapriyancv View Post

360 W is extracted from battery only when you use starter motor. And to handle this current a discrete relay and higher Guage wiring is used. From a layman's (mine) point of view...30 amps x 12 volt = 360 watts. That is what I learned. Now I am not saying it is an ironclad rule. Maybe it is entirely wrong . I was refering to the capacity of the relay...most H/L relays are rated for 30 amps . I think I mentioned it in that post. I almost ruined my rx100's wiring some 20 years back. Riding a bike has two sides like a coin. I had to face the other side of it two weeks back, CRASHED!! I am geared fully, and just escaped with a bruise above left ankle with internal soft tissue injuries. I am recovering now, able to walk normally, with little pain to twist the ankle in some angles. Bike received good damages.
The following received damages.
Front Fender
Front right side cowl
Meter bottom cover stay
Right front indicator
Engine cowl
Silencer shield
Handlebar with right side bar end weights.
Minor scratches on right rear cowl and fuel tank.
When I fell I saw the meter completely dismantled from its position, and thought I had to replace the whole meter assembly. Later I was relieved to see the meter working normally. I was more happy later when I learnt that I just need to replace the meter bottom cover which is just 164 rupees.








After a week, opened up the bike myself to assess any internal damages.


On operation table, for diagnosis and repair


It was awesome to see the inner meter console, quality oozing everywhere.

Yesterday, rode the bike after 13 days to check the condition of the bike and condition of my left leg. Was able to ride, but with a bit of pain while upshifting.

Bro I agree with your point. I have been using relays in my zma since 2005. Never used headlamp or horn without a relay since then. Some guys are confused with concept of employing a relay in a circuit. I have seen lot of bikes using a relay without discrete wiring from battery.. hence doing it make no sense of using a relay. Or any technical specifications or something??You can get relay kit meant for 4 wheelers (with provision for 2 h/l bulbs) from reputed companies like bosch etc. I just cut off the second connection. For info's sake I am having a 55/60 w Philips Xtremevision headlight bulb connected with a relay , led parkbulbs, 5/10 tail bulbs, 10w rear indicators & led front indicators . Also my battery is 9ah. I wouldn't dream of going back to oe setup. My only complaint is that I can't change the reflector. Yeah I had the same problem.. try getting a cracked head lamp from Grey market and replace the reflector alone. I did couple of times..frustrated doing again..and moved to dual xenon projectors.Originally posted by acs1207 View PostMy only complaint is that I can't change the reflector.

Why don't you fit a crash guard? It would have saved your bike considerably

From the discussion with ACS and Ravi on the relay for headlight, my understanding is that having a relay is good but I'm running 60/55w with no relay. However, have not faced issue. I keep hearing the brightness after the plonking is better, but I have not personally tried it. Well, you gives have given some food for thought, will weigh my options for this mod.
