So the two probable issues- Busted Gasket and Faulty Waterpump(O rings, Gaskets, oil seal, impeller) didn't help.

Immediate plan of action. 1) Take the head to CNC machine for flat bed setting and test.
    2) Switch to stock cylinder. This will be for cracked coolant cylinder jacket. And test.
    3) Change the head and test.

    Any pointers guys.
You don't need a CNC machine... Any good quality lathe and a reasonably skillful operator is what is required if you have a warped head... First thing you need to do is check for warping. Don't just go and get the head machined. First check it for warpage, for which a detailed process is laid out in the Service Manual. If the warpage is more than a certain limit, then you have no choice but to replace the head.

So that takes care of your option 1 & 3. However, the warpage may be also in the cylinder. Therefore, also check the cylinder top surface for warpage.

Venky boy and Murthy have been more than accommodating. Been frequenting to SVC almost everyday. We work on a lead and test it by evening just to find out that it wasn't effective. Now changing bore(stock cylinder) to nail down cracked coolant jacket prospect. If that doesn't work we ll change head.

Seems like we missing leads or my bad luck is on a roll.

Best way- Check using Diagnostic Tool at Service center.
Easiest way-- Ride in heavy stop and go traffic. It ll kick in as the temperature overshoots optimum value.

I see...I donno about Murthy but Venky boy is good with his stuff
My personal opinion would be switching back to stock setup.

Thanks for the reply mate. Took it to the ASC and checked it through the diagnostic tool. The fan worked well. Maybe I haven't ripped it for a while..

Guys need help with my Blue babe , R15 v1.
Recently I have been experiencing some problem with the battery and electrical circuits.
One fine day all went dead so I got the battery checked and the battery guy told me the battery is gone , went through some old posts in this forum and decided to go ahead with the Amaron 5 amp , removed the supporting pad and a little bit of twist on the connectors and the battery was all set running fine for a week , but once again I am facing similar problem, the display doesn't come when i turn on the key, neither does it start- its all dead ,when i check the battery connections they are fine tried finding some fault with the other small boxes ( i am not very good with electrical terms) somehow the display got back and all is well for another few days.
Same problem was faced today morning ,somehow devils idea struck me and i gave the bike a minor shake and it worked ,even during lunch time the same episode was repeated.
Is this a problem because of the 5 amp battery or some other part. I want to have some information before i walk into any ASC / garage in Gurgaon , as I have already had very bad experiences with the money minded people here, spend a lot of money for my car with renowned service centers but still unsatisfied.
Are these indications for some particular part getting faulty or just some loose wiring.
Sometimes i have experienced the horn goes dead while i am riding, which I assumed to be due to the headlights usage.
3rd is I haven't visited a service center for the last 27 months (around 12k kms) since i got here in gurgaon does that make any difference for the electrical part.

I too had faced the same problem a year back.... replaced the battery like you did but of no use.... Later came to know the problem with one of my mechanic friend the fault was Generator Rotor Assembly... which was not recharging the battery... so replaced it and till the day no problem... check with the same...

Issue with wiring somewhere or with the solenoids under the seat, near the tail light.

For the solenoids, remove them and fit them back. Issue with seating of the solenoid/relay may be fixed this way. Else, you may need to examine the whole wiring.

So finally took the head and bore to a renowned lathe shop and they did what they call "facing" to get rid of warped surface. Most probably tomorrow morning will get the bike for testing and will get to know whether the issue was because of warped head or warped bore.

Do a compression check before you start the engine. Also while assembling the head, use the recommended torque specifications.

Since you have shaved the head and remove some amount of material from the head, the dimension of the head has changed. It is highly likely that there will be a increase in the compression. Compression above a certain limit will create knocking. Therefore, you need to check the compression with the compression gauge as described in the service manual. Depending upon the compression you may need to add an additional gasket at the bottom.
